The whole point was that the ''reality'' aspect made it more exciting to the public. And the people didn't actually know that the new Wild Tiger was a robot. You have to remember that Barnaby is the only hero who's identity is known to the public. It wouldn't be too difficult to replace most of the heroes with robots seeing as the majority of the costumes cover the entire body. The 'girls' (Blue Rose, Dragon Kid, Fire Emblem) being the exception.
First off, I want to apologize for my childish outburst. It was completely uncalled for.
That said, I don't quite understand why you have such an issue with the android. It's been clearly established that the crimes airing on HeroTV are staged without the heroes knowing it. Some of them actually found this out and aren't happy about it. So why not replace pesky human heroes who might find out about the whole farce with a robot who'll obey your every command?
As for the conflict between Lunatic and Kotetsu. I actually liked the direction in which the makers took Lunatic's character. When he first appeared I thought he would eventually turn out to be a self-righteous maniac for whom killing ''sinners'' was just an excuse to serve his own interests (kinda like Light Yagami) but I thought it was great how they showed that Lunatic's devotion to his own brand of justice is sincere even if it's 'darker' than Kotetsu's. The two characters are, essentially, 2 sides of the same coin.
As for those moments in Gurren Lagann. Well I don't quite feel the same way and think it's best not to discuss that further seeing as it doesn't look like either of us will budge in that regard. Though I do realize that I'm in the minority when it comes to what I think of Gurren Lagann.
You can't tel me Gurren Lagann doesn't take itself at least a little seriously when you've got main characters dying in dramatic fashion.
And for the record, I agree with you when you say that Tiger & Bunny started taking itself too seriously in its second half and that Lunatic is very underutilized. Still doesn't change your inconsistency.
